Industrial Energy Resilience: How a Birgunj Textile Factory Achieved Uninterrupted Production

Nepal's industrial corridor along the Terai — spanning Birgunj, Hetauda, and Butwal — powers the country's manufacturing backbone. Yet factories here lose an estimated 15–25% of productive capacity annually to power interruptions, voltage fluctuations, and unplanned outages. For export-oriented industries with tight delivery timelines, this is not just an inconvenience — it's a competitiveness crisis.

The Problem: Three Types of Power Quality Issues

Krishna Garments (name changed for confidentiality), a 500-worker export garment manufacturer in Birgunj, faced three distinct power problems. First, complete outages of 2–4 hours daily required a 200 kVA diesel generator, costing NPR 180,000/month in fuel alone. Second, voltage sags when heavy motors started caused digital embroidery machines to reset, losing work-in-progress worth NPR 8,000–15,000 per incident. Third, NEA's industrial tariff included a maximum demand charge — billed on the highest 15-minute peak in each month — that was inflated by motor startup spikes.

Solution Architecture: 300 kWh Industrial ESS with Peak Shaving

Arsa Energy's industrial team deployed a three-tier solution addressing all three problems simultaneously. The system was designed around a 300 kWh Hithium industrial battery energy storage system (BESS) in a dedicated battery room adjacent to the main distribution board.

Key Design Features
  • 300 kWh Hithium industrial BESS (IP54, integrated BMS, fire suppression)
  • 200 kW power conversion system (PCS) with sub-10ms response time
  • Peak shaving algorithm: caps facility demand at 180 kW (vs. 250 kW prior peaks)
  • Uninterruptible power for critical loads (embroidery machines, QC equipment)
  • 100 kWp rooftop solar for daytime charging (solar-first strategy)
  • Power quality module: active voltage regulation within ±2% tolerance
  • Remote monitoring with SMS alerts for battery SOC below 20%

Financial Analysis

The project economics were evaluated over a 10-year horizon, accounting for NEA's industrial tariff structure which charges both an energy rate (NPR/kWh) and a demand rate (NPR/kVA of maximum demand). Peak shaving alone reduced the monthly demand charge by NPR 68,000.

Beyond Economics: Worker Safety and Export Competitiveness

Stable power quality also improved worker safety — voltage sags had previously caused arc flash incidents on older wiring, and two electrical fires in three years were traced to generator surge events. Post-installation, the factory achieved ISO 50001 energy management certification, which their European buyer required as a condition for a new 3-year supply contract.

Industrial ESS: The Bigger Picture for Nepal Manufacturing

Nepal's industrial sector consumes approximately 1,200 GWh annually, with an estimated 20–30% wasted or offset by diesel generation. If even 30% of large industrial consumers adopted energy storage with peak shaving, NEA's peak demand management would improve significantly — potentially deferring the need for additional transmission infrastructure investment by several years.
